Hi WesRagle,

"I did talk with Todd of Todd's Canopies many years ago about forming a complex canopy using lexan. He said he was never able to achieve good results "blowing" lexan."

The "beauty" of the Sonex windscreen is it's not "complex" - its a flat bend. If pre forming this would remove the tendency for fuel damage, it might be worth investigating

"I would add that for this to work you would have to be very careful tightening the screws that attach the canopy."

Please explain.

Just to be sure - I am talking about the polycarbonate windscreen not the the acrylic opening canopy which has a more "complex" shape

I would suspect it would be easy to accidentally induce stress with the fasteners and that area would then be likely to craze if exposed to fuel.

Most car spot lamp covers / headlamp lenses are made of polycarbonate (?). They are complex shapes. How is this done?

Headlamp lenses are normally injection molded. The mold for something as large as the canopy would be much too expensive in addition to other issues with molding something that big.
