Cotter Pins

Sonex provides MS24665-208 cotter pins for AN4 bolts but I can only get 1 in 3 or 4 to actually go in the hole in the bolt. Once in the bolt and having been properly bent over, they are impossible to pull out of the bolt when straightened. It seems that bending the pin swells it just enough where it will no longer go back out the hole. I have to cut them to get them out. The 132 pin seems to be a better fit for the AN4 bolt. Has anyone experienced this and is the 132 pin a suitable selection for the AN4?

I encountered the same issue, and used the smaller -132 cotter pins for all my AN3 and AN4 castle nut bolts. I can't speak for the prudence of doing so, but the plans-called (-208?) cotter pins simply didn't fit my AN4 bolts in a satisfactory manner (too thick.)

Cotter Pin Sizes..........?

It seems to me you are "overthinking" the problem.

Remember the function of the cotter pin.....it is simply to keep the nut from spinning off the threaded bolt. Using a smaller (thinner) cotter pin does not jeopardize the integrity of the fastener.

Another option that I use in various places INSTEAD of a cotter pin......I secure the nut by twisting up some .032 safety wire in place of the cotter pin. Such time as I need to remove the nut, the safety wire is usually easier to cut with the "side cutters" and remove than a stubborn cotter pin.
